I have to avoid making Bones look like The Red Skull (who I never liked) on the one hand, or Manny Calavera from Grim Fandango character on the other hand, or that Nightmare Before Christmas Jack guy on the other hand.
Maybe he could have different heads... like when his head gets bashed in, his personal mission is to get Stinkyman's head as a replacement. He'd always be coveting other people's skulls... "mmm... Nice and round...", or "feh. A little too neanderthal for my taste."
He could always be talking about Charles Barkley's head. It's a fine head.
It would be cool to give him rigid facial expressions (very unlike Jake Skeleton's pliable and flexible face) but still be able to show a wide range of emotions.
Since we aren't animating (yet!) it shouldn't be too hard.

I like 3A and 3B. Perhaps use the rigidity of 3B's top with a flexible jaw that provides facial emotion?
I think I like the round or square look better than oval or rectangular. But that's just me.
